High Volume Plastic Injection Molding

At 100,000 pieces per year, a molding program becomes an exercise in cycle time, tool life, and supply continuity. At 1 million pieces per year, those three variables decide the per-part cost — and per-part cost decides the product’s margin.

JBRplas runs 24/7 injection molding production on 27 presses from 90T to 650T at our Shenzhen facility. We have delivered more than 3,000 molds and 2 billion molded parts since 1995. This page documents what we actually run at volume: the press fleet, the tooling approach, the process control, and the programs that prove it.

Every one of these transitions has to be managed by the molder — not left to the customer to discover mid-program. Our production engineering team plans them before the mold is cut.

All presses run servo-hydraulic drive with real-time process monitoring (injection pressure, fill time, pack pressure) and automated part removal on 80% of the fleet. The tonnage distribution is deliberate: most high-volume programs are multi-cavity tools in the 90–250T range, which is where 24 of the 27 presses sit.

A dedicated program press is not standard practice — but for customers with steady demand above 500,000 pieces per year, we discuss machine allocation and capacity reservation during quoting.

Multi-Cavity Tooling for Volume

High-volume economics depend on the tool, not just the press.

  • Cavitation: Proven production programs at 8 and 16 cavities (see track record below). Cavity count is decided in DFM against annual volume, part size, and the customer’s press constraints.
  • Hot runner systems: Yudo, Mold-Masters, Husky, Synventive — selected for cycle time and material compatibility, not brand preference.
  • Tool steels: H13 (48–52 HRC, 500K–1M+ shots) and 2344 (800K–1M+ shots) for production tools; S136 for corrosive or optical resins.
  • Mold types: Stack molds, unscrewing molds, collapsible core molds, two-shot/2K tooling, gas-assist molds.
  • In-house toolroom: 9 CNC machining centers, 9 EDM sinkers, 7 wire-cut machines, and 6 surface grinders support both tool builds and running maintenance. When a production tool needs a replacement insert or a cavity repair, it is machined in-house — not sent out, and not shipped back to a toolmaker overseas.

Process Control at Volume

Volume production fails quietly — drift in a cavity, a worn gate, a heater band running cold — until parts go out of spec. The control system exists to catch the drift before the shipment:

  • SPC trending: Critical dimensions measured every 50–100 shots, plotted on control charts with Cpk tracking. Out-of-control conditions pause production for root cause, not for debate.
  • Shot-by-shot logging: Injection pressure, temperature, and cycle time recorded for every shot on every production press.
  • Defect rate: Below 0.3% on established production programs; new program ramp-up targets below 1% within the first 90 days.
  • Documentation: First Article Inspection (FAI), MSA, Control Plan, PFMEA, PPAP Level 3 (automotive), Certificate of Conformance per shipment, material certificates traceable to resin lot numbers.
  • Inspection hardware: SEREIN CMM (860×1200 mm, ±0.001 mm) plus a metrology lab with melt flow index, humidity chamber, colorimeter, and abrasion/impact test instruments.

Supply Continuity

The most common reason buyers leave a Chinese molder is not quality — it is a missed shipment that stops their line. Volume programs run on the following mechanisms:

  • Consignment / Kanban: We hold a finished goods buffer and ship on call-off for customers with steady monthly demand.
  • Repeat orders: 7–15 business days from a stocked, maintained mold.
  • Material security: 500+ resin grades in-house with lot traceability; multi-source stocking for high-volume grades.
  • Tool maintenance: Preventive maintenance schedule tied to shot count, with spare inserts machined in the in-house toolroom before they are needed.

Frequently Asked Questions

What annual volume do you consider high volume? We define 100K–1M pieces per year as medium volume (2–4 cavity H13 tooling) and 1M+ as high volume (high-cavitation, hot runner). Production economics favour volumes above 10,000 pieces per year; the largest published program on this site runs above 50 million pieces per year.

Can you run 16-cavity or higher tools? Yes. Our published Type-C charger housing program runs a 16-cavity tool with Cpk 1.52 on cavity weight balance. Cavity count is a DFM decision made against annual volume, part size, and available press tonnage.

How do you keep a production tool running past 1 million shots? Preventive maintenance scheduled by shot count, spare inserts and cavity repairs machined in our in-house toolroom, and process monitoring that flags wear before it produces scrap. H13 and 2344 production steels are selected for 500K–1M+ shot life at the quoting stage.

What is your defect rate at volume? Below 0.3% on established production programs. New program ramp-up targets below 1% within the first 90 days, with SPC trending from the first production run.

Do you offer consignment or Kanban supply? Yes. We hold a finished goods buffer and ship on a Kanban call-off for customers with steady monthly demand. Repeat orders from a stocked mold ship in 7–15 business days.

Do you provide PPAP documentation? Yes. PPAP Level 3 documentation is available for automotive programs, and FAI, MSA, Control Plan, PFMEA, and CoC documentation are standard for production programs.
